Try getting more than 10 games on a 16GB and see if the fusion config option disappears or can be scrolled down to.
I did some more testing today, this time with my 8 GB card. When I started it had two games on it, 2.59 GB and 1.30 GB. Both games play fine. I added a third game 1.61 GB and the third game won't start. Deleted all games and reformatted the card. Added the last game (that did not start) and this time it played fine!
2.59 + 1.30 + 1.61 = 5.53 GB
Max on a 8 GB card is 7.41 GB
Free on card was 1.88 GB...
One theory is that games that gets fragmented on the card will not play. Say you have three games on the card, games A, B, and C. You delete game B and copy game D on the card. If D is larger than B then it will be fragmented in at least two fragments even if you more than enough space left. If this is correct then it means that you should always delete all games on the card and recopy them you still want if you need to add another game. Just a theory...
I made another observation: Sometimes a game won't play or the the GameCube icon doesn't show. I found out that switching off the console and then back on, fixes the problem. I don't mean the power button on the console, I mean the switch that the power cable is attached to. Also taking the SD card out and putting it back again, seems to make a difference.
Wiikey firmware not accessible
Ive been reading this thread with interest because i have the same problems concerning the sd cards. Even a SanDisk ultra 30 mb/s 8 GB card didnt work for me!
A normal 4 gb sandisk does work.SO this topic was very helpfull.
I also read about the upgrading of the fusion firmware (from 1.0 to 1.4). The fact is, I cannot download the 1.4 firmware from the wiikey site. It say's my serialnumber is invalid.
Is there anyone who did download it at the site and can provide me with it?

I got a link directly from the german reseller who sold me the fusion card. They gave me the password and i have been able to download it. And it works!!!
Again, the support from wiikey.com is none existant.
Now I only need to find the correct SD cards to use and in what size.
From reading this thread transcendant will work fine. It is really strange some cards dont work, even from SanDisk, which should be compatible to allmost everything....
If everyone with a fusion card could put down their experience with SD cards that work you can prevent buying the wrong ones.

So when you say the games are on the SD card (iso format), does this mean that they have not been converted using WBFS manager?
The games wont load unless this has been carried out.
For myself I have no problems with the SD part but do on the other hand struggle to get dvd backups to work. If you update the firmware do you have to do all of them or the typical newest to which all previous firmwares would be included?

Yes, everything is converted using wbfs.
I put 1.4 right on top op 1.0. That worked. So no need tot do 1.1 first, then 1.2. etc.
A trancendent 16 gb card class 10 works i verified.
I can confirm this 'bug'. I have a TakeMS 16GB SD card (class 6), Wiikey Fusion 1.5, System version 4.3E and WBFS manager 4.0. I thought some games didn't work, but when i rewrite those games to an emtpy card, they work! I am not sure what the problem is, but i think there is a bug in Wiikey Fusion or WBFS manager. Its very weird and really needs further investigation!

wiikey fusion - the new one - wasp 3, i thought it was a different make, but on the 'iso mode' where you select a game to play it shows the same wiikey icon as on there site, not the wasp one.
but the whole idea i got the 32gb was so id be able to load it up with games.......!!
