To report back, I have attempted to use both cIOS 222-mload and cIOS 222-yal but both are still returning the error "wbfs error: hd num sector doesn't match"

Curious, google search returns that error most often with CFG Loader and that specific title. It sounds to me as if the splitting process somehow corrupts what the loader sees. I use the outdated WBFS (as opposed to FAT32 or NTFS). You'd either have to switch to WBFS or NTFS to see if you'd get a different result with regard to NOT splitting it. That's awfully inconvenient for you, but the only advice off the top of my head.

I tried using NTFS but the loader couldnt find the .wbfs or .iso file on the USB stick. Maybe I am not putting the correct layout for NTFS? was using USB:/WBFS/[GAME ID].wbfs then the same again with .iso (I tried this twice).

A quick glance at the NTFS guide here seems to indicate that's correct pathing. I thought you were using a bonafide USB HD, now you mention USB stick? Some of those are problematic, example here. Got a different one to try or a regular USB HD?

Yes I am using a proper HD but have also tried with USB sticks as that is what I play some of my games from. To update, I have just followed the guide to format to NTFS (my HD and USB stick) and try the game. However, once I am in the USB Loader the game does not show up, it just states "No games found". Is there a guide for formatting to WBFS maybe i could try? I am a mac user.

Did you create the wbfs directory on the NTFS hard drive and installed the game to it? So it looks like:

    usb:/wbfs/{game name}/ID6.wbfs (where ID6 is the six-byte game ID)

Yes I put the layout like that. I also tried it with 3 loaders all of which said no games found.

I also tried with the layout,

    usb:/wbfs/GAMEID.wbfs

    Which gave the same result
