One suggestion I can offer is trying to use the sd formatter tool before copying the stuff over,

I was always getting this error and it was frustrating, but I used this and copied it over again and it worked

    SD Formatter - SD Association

Try it, It may solve your problem but it may not. No harm in trying.

Did you try the formatting program I linked? Are you on 3.4 firmware?

Also, When you extract the zip file, Make sure that boot.dol which is included in the zip file goes in the root directiory

If it was on my card it would look like this

    H:\boot.dol

I will take a guess and say its something to do with network connectivity

Do you have an internet connection accessible to the wii? If not, then this is probably where the issue is coming from.

When you downgrade the firmware it will download the firmware off the net, Don't forget also to pick the right region, E for pal is the right one for aus
