I tried loading usbloaderGX from hbc. the loader start loading and then write "Waiting for HDD:20 sec" and counting - ending without HDD. it then shows the default channels (news, weather, etc) but running each one gets black screen. same HDD + SD card runs well on another WII.
also tried loading WII flow from hbc. it starts loadind but then write that some IOS is not installed.
next I tried to connect the GC conroller to port 4 + pressing all 4 buttons (is that savemiifrii?) - ending with "4.1(EUR)" at the right-bottom corner - but no menu. when I insert a game disk in this state it start spinning and then get stuck with black screen.
any other tests I can do? install some checking utility?

I would try to re-seat or replace the bt module.

do you mean by re-seat to take it off an on? if so, I tried that - took the whole wii apart to check if any fuse or other part if burned. I took the BT and WIFI modules off, cleaned some dust of everything and re-assembled all again.
I assume it is the bt module as you say. but one major thing that bother me, is why the usbloader GX does not recognize the HDD - is it some software issue that need to install something? or is it more damage on the main board - which make me think if I should continue messing with this WII...

Run a syscheck to check what cios you have on the wii.

    how to do that?

EDIT: OK, just read about it: sysCheck 2.1.0-b19

jusk run syscheck - it gets stuck on IOS202 (performed twice)

EDIT: I tried installing IOS202 using WiiMod and wad file I found in the guide here:
    http://www.wiihacks.com/recommended-...d-any-wii.html
    I installed only cIOS202[60]-v5.1R.wad
however syscheck is still stuck on IOS202.

OK, desperately I tried to install all 30 wad files from the above zip file. the status is:
    syscheck still stuck on IOS202
usbloader GX still does not recognize the HDD (I also noticed that the led on the HDD shuts down when usbloader GX loads - like the USB is turned off)
wiiFlow now loads, but does not recognize the USB (it direct me to select partition, where only SD is listed). same as usbloader GX - the led on the HDD turns off when wiiFlow loads
blackscreen on system menu still there... no wii channel is loading...
is it related to the faulty IOS202? how to fix this? can it be related to bt module?

It is likely your bt module. However it could be something wrong with the mainboard which is effecting the module, and possibly your usb. I recall someone with a similar issue, they replaced the module which did not help. They had something wrong with the mainboard, bad fuse or something. You can try to replace the bt module, anything else is beyond my experience.
